For the benefit of 944Hybrids users there are two search functions available for you to use.
The purpose of this sticky is to explain the "Advanced Search" function because it is much more powerful and is the best choice when researching information.
When you log on to the site a list of options is shown in a line at the top of the page. One option is labelled "Search", use this option (NOT the search box lower down on the right).
After you click on the upper search option, a drop down box appears. At the bottom of this box is a radio button marked "Advanced …

Custom Door Panels
I know we all have come to the time when the compressed poop that makes our door panels fall apart and really just are what I call them compressed poop.
I stripped my moldy half rotted panels to this compressed material and began to wrap them in foil.
I am planning to make a "as close as I can" copy of them, since this will be the first time I have ever messed with fiberglass. I have been watching the you tube videos and am still lost on the material to use. I figured with the insets for storage and the boxy section at the top of the panel, that Matt would be the best to go.
I am still looking up proper procedures and deteremining the number of layers that would be required to make a half way descent but not too bulky set.
I know a couple of the people here are good with fiberglass, so any pointers would be will taken.

Just use 2 layers of chopped mat, 3 if you fell you need the extra weight.

I never thought about the cup holder. Do you think one would fit in between the seats?

To make it work right with any lambo doors, you either have to lighten the doors or reinforce the body where you attach the lift mechanism for the stock door weight.

Lambo doors are so the 2000's It's 2010, let's set new trends. Like cup holders
I haven't seen a set of vertical door yet that don't wobble like they're about to fall off!

for cup holders on the center console, good luck for the 5 speed, hard to shift
We could move them to the passenger side, but anyone with size will get cramped with cup holders
The door has possibilities, i was thinking of up near the window switches, which should be moved anyway IMO.
So if all this fails, there are already market ready options you can buy very cheaply, so why go through all this effort.

I will do my best and let you know. I have an idea of how to get this to work and am gathering the pieces as we speak.
As far as cup holders go. I Dont know how much room you can get from the door once you are seated in your chair. I figured something like the old Datsun Zs had where instead of having the little cassette tape holder in the center, putting to drink holders in line there. Dont know yet.

I have spent many hours staring at my dash, console and doors thinking about this as I am an addicted coffee drinker. I have tried several techniques, the issue for me is access, has to be simple and secure. We drive 5 speeds and need to have both hands free, why I will have Bluetooth in the car when I get a stereo installed, someday, hopefully soon. The other necessity is securing the can, cup, whatever so it does not fall out or eject. I have found in some of my trials, that the need to corner rapidly on off ramps seems to challenge the physics of some of the designs. Did I mention I like to drink coffee, not wear it or clean it up off the mats. Yes I could corner slower, but that would be against why I have the car.

I need opinions now. I figured I could make a mold of the door panels from the back side, that way I could turn around and lay fiberglass on the front of that mold and have descent looking panels in progress. I have come upon some snags though.
First I foiled up my panel insets and poured plaster. The first inset at the bottom went according to plan, it did come out heavy though. The top inset did not work, The complexity of the inset caused the foil to leak and plaster went every where. There are two down falls to that method, It is hard to contain the plaster and the fact that the molds weigh 4x's as much as the size.

Next idea was to use expanding spray foam. I masked up the back of the panel with two layers of masking tape, then used cling wrap on top of that too. I sprayed on the foam and all seemed good. This moring I removed the foam mold and began stripping the cling wrap so I had a surface I could sand and fill to make a smooth mold surface. The problem now is that the foam shrank from all sides 1/2 ". it has become a mini version of the panel. Also it seemed to have trapped air in the bottom forming humps. I did not use any type of weight on the back side as the foam set so that might be a cause.

I am now wondering if liquid foam would be better and to apply a piece of wood panel I have cut to shape on top of it.
I am reluctant to use straight fiberglass on the panel to make th mold, since the panel is almost destroyed.
What are your opinions?

As I have been thinking about this too, my plan would be to put aluminum foil on the backside and then use fiberglass cloth to make the mold - that way the original panel (hopefully) would not get trashed.

I was thinking about that too. I was figured matt would be easier since you can tear it up and place it as needed. My biggest concern with making replicas is the upper lip that goes over the door into the window slide.
I have never used fiberglass, I have been watching you tube videos on it alot lately.

If I was going to build a custom set of door panels, i would first layout the requirements of what i wanted in the NEW custom panel. Write them down and refer back to them. Creeping elegance will kill your design
I would then use the old panel for location of door pulls, speakers, bolts and such.
I would then layout the door panel shape and build up the sections I wanted.
Arm rest
Speaker mount
door pull
Window switches
Since this is your first time, I would want to keep the design simpler.
Build the layout as the outside, get it the way you want it.
Not take your mold off that. and then create from the mold.it may sound like more steps, but you can control your design easier.
Consider making the arm rest separate.
Just thinking out loud here.

CF, go and get you some aluminum duct sealing tape. The kind AC guy's use, not gray duct tape. It has to be the aluminum stuff , use that in place of your foil/plastic wrap. then you can poor in your plaster, although I would suggest a little waxing and then a couple of layers of fiberglass. Work on the fiberglass on some scraps to get a feel for how long of a work time you have. The hotter the day the less hardener you use.

a 2 part expanding liquid foam should work alot better than the expanding foam in a can. of course lining your panel with something that dosent stick to it should work so you could just glass over it to get your template. good luck with this.

I have made a copy of the backside of the door panel. Now I have to correct the warped places along the flat section due to the door panel itself being warped.

My idea is to cut out the two sections where you have a type of offset. Then use the flat middle piece to trace out on the wood door template I made. I hope to then apply this wood piece and the two offsets together and make a pretty descent shaped mold.
This is all trail and error for me. Hopefully when I get to the next door panel I will have an easier game plan.

Do you really want that door pocket/handle/arm rest thing? Theyre pretty useless, add weight and are straight-up 80's door panels.

Not saying youre doing a bad job.... in fact, you seem to be grasping the whole custom FG thing quite well! Just, its your chance to do something along the lines of what youre planning on doing with the car. If that be tracking it....911 RS america panels are what you need. If streeting it..... lose some weight and add maybe just a speaker port and switches. If showing it.... keep on a doin what yer doin I guess.
